Does it behave the same regardless of browser?

Some browsers (Firefox,Netscape 7) can provide significantly better
debugging of PAC issues than others (MSIE).

If you insert 'alert' statements in your PAC (use a copy with a
different name), this may help diagnose where things are going wrong.
In some browsers, alert calls are logged into the javascript console.
With Explorer, they pop up in front of your browser window, this gets
annoying fast.

I maintain a rather complex and large (16KB) PAC, so we actually use
Perl to generate the PAC and can automatically insert 'alert'
statements in front of all the return statements depending on how the
client requests the PAC. Makes debugging much easier.

Any chance you can post a link to your PAC?

Perhaps you're doing something odd with the host variable, such that
it gets tripped up by very long URLs?
